Project Overview

An Australian customer from the industrial tooling sector contacted us about a custom brush designed to their technical drawing. It was not a standard order. The specification called for a tufted cylinder brush with several diameter sections, a central mounting structure, extremely high filament density, and shorter filaments at both ends. Its clear dimensional requirements guided our engineering review and production planning.

Customer Requirement

The customer specified two performance requirements in addition to the stated dimensions. The brush required an extremely high filament density, which meant creating a dense, consistent brushing surface across the entire working area. The filaments at both ends also had to be shorter than those in the central working section, producing a stepped profile rather than a completely uniform outer surface. Because the drawing precisely established the overall length, outer diameter, core diameter, center hole, and recessed mounting area, each of which affected installation and performance, production needed to adhere closely to it.

The Main Challenges

High Filament Density Without Losing Consistency

The first challenge was achieving the required high brush density.
A dense roller cleaning brush depends on a carefully controlled tufting layout. Even small variations in the spacing between tuft holes can leave the finished surface with uneven density, affecting its contact with the working surface and making cleaning less consistent. For this project, we had to account for the filament density as well as the space available on the brush body.

Different Filament Lengths at the Two Ends

The second challenge was the special filament profile. The customer specified shorter filaments at both ends than in the middle section, so the brush could not be made with the same filament length throughout its body. During production, each section had to be clearly defined so the required stepped profile could be formed without disrupting the smooth transition between the working areas.

Matching the Drawing Dimensions

The third challenge involved the brush’s internal structure. It had a Ø25 mm center hole, a Ø29 mm recessed section, and a Ø56 mm core diameter, all of which had to align with the external brush profile. With a custom cylinder cleaning brush, even small dimensional errors can prevent a proper fit on the customer’s equipment. We therefore checked the drawing before production instead of going straight to manufacturing.

  3. Customer Review & Feedback — We sent the confirmed drawing for approval. The customer checked the key dimensions and profile requirements, and any feedback was updated before production to avoid misunderstandings.
  4. Sample Production — Technicians processed the brush body first, then completed the tufting to achieve the high-density structure. The team controlled the filament arrangement and varying lengths to create the required stepped profile.
  5. Factory Inspection & Quality Control — The finished brush went through a full inspection against the approved drawing. Our quality team checked the outer diameter, inner mounting structure, overall length, and brush profile, with special attention to filament distribution, tufting consistency, and the stepped profile. Quality records were prepared for traceability before packaging.

Packaging and Delivery to Australia

Because high-density brushes can have their surfaces affected by compression or impact in transit, the finished brush was carefully packed to protect its body and dense filaments, then prepared for sea freight to Australia.
